I'm still working on the front end at the moment, but I thought I'd post a couple of pictures of the inner A pillars that I finished a couple of weeks ago. Most of these photos have been taken over the last 3-4 months. I've been meaning to put them up for sometime but haven't got around to it. This work hasn't all happened in a couple of weeks!!
The A pillars on my car had been previously repaired quite poorly. Both lower sections had been replaced. One of the door hinges I couldn't remove as someone had just brazed it directly onto the A pillar!!! There are plates behind the A pillar that the door hinge attaches to and I'm guessing the threads stripped so whoever decided it was easier to just braze the hinge to the panel. I couldn't believe it.

I could buy a partial A pillar here in Aus, or a full pillar may have been available in the UK but as I wanted to replace both it was going to turn out to be quite expensive. I decided to make my own.
I made a simple tool to put the oval shaped pressings in the panel, then a hammerform out of MDF. I then clamped/bolted another piece(same profile) of MDF on top of the hammerform and slowly turned the edge over.(using a piece of timber as a 'caulking' tool) I decided to go with a hammerform as the outer edge has a gentle curve and the inside edge isn't straight so it couldn't be folded in a panbrake etc. If I did them again, I would put the oval pressings into the panel once I had formed the edge. I then spot welded the captive plates and inner skin to these panels. I still have to trim back the inner skin to suit door opening and make outer skin but that will happen once I get the front end together.

Very nice.
When I removed the lower door hinge screws on my car with a hand impact driver, the panel broke free and moved an inch forward. The entire lower section had been stuffed with window screen and filled with Bondo. I'll be making the same parts. Thanks for the inspiration. |

That turned out really well.

Daniel, your work is exceptional, a man after my own heart, innovate ,make your own jigs and fixtures , if it can be made by man it can be repaired by man!! I might be close ,I am in Brighton, Melbourne, I have some equipment that might be helpful, magnetic bender , rollers , beaders and a small and a very large McPherson wheel from Melford Motors in Elisabeth street, when it comes to compound curves you are welcome to come and continue your project. Dan,
You are getting amazing performance from your MDF on that mild steel. I also like your spot weld consistency in those corner welds, nice and even. I imagine your parts will be in demand.
