Chassis Fabrication
I have a question about building a set of frame rails for a future build of my dream car. I want to build a Roadster that has both European 30's racecar/ indy car and American Hot Rod based on a 400 Pontiac engine and using 1932 Pontiac as a vehicle basis
My question is how would one go about building the side rails? I'm thinking of starting with a c channel the desired height and length then cutting my profile then weld the contoured areas to create the rail side profile . I also would like to mimic a Bugatti type 59 frame with lightening holes and a boxed inner rail any ideas/additions are welcome as I am in the planning stage Thanks in advance

All I heard was blah blah blah Pontiac because I like Pontiacs and Pontiac V8s.
I think most folks would look at prefab deuce rails first, or start with tubing. If you want that Swiss cheese look bad enough but plan to use a boxed rail... maybe design it bearing in mind that the piece with all the holes would be more cosmetic than structural. Heres my disclaimer: I am not a chassis fabricator. Now... what is your dream car to be used for? Track and wins or trailer and trophies, or will you strap in a wife and newborn and dash about cities and interstates surrounded by two ton SUVs constantly playing double the speed limit? Intended usage is relevant, thats all.

Just wondering about the desire for the 'swiss cheese' side rails. Do you have a way of keeping out road dust, dirt, gravel and ice and snow from highway driving?

I would build the rails street rod style (4pcs) because of all the curvature. I would waterjet the pcs . Maybe cut the round holes in 2 pcs. My current build was done in round tube(indy style) Your rendering shows a str 8 motor not a V/8?

Jerry: Probably the best way to do the rails is from flat stock. You need to work out the hole/tube assembly process first though.
Looking at the variety of sizes on your drawing, a number of methods could be used, but a couple of areas would be really difficult. If you've got machining capability, it might be the best to simply machine up a tube with the ends flared and simply weld and grind flush to the rail faces. For consistency, you leave some alignment tabs on rails when they were cut, stack and tack weld them and then bore your holes thru all four at one time. Align and weld in all the tubes, then weld on the top and bottom plates to complete the boxes. Food for thought.
