Maybe this is a dumb question but why couldn't you make the removable panel go under the cowl panel instead of going on top. Seems to me that it would be more water tight that way. If you could do it that way the panel would be easier to make and wouldn't have to be done in place.

Fabricator: I've never seen a tool like that. It may end up being a great option for me. Thanks for the info!

Joe: That mini bead roller is pretty slick! I never really thought about putting the flange on the other piece. I guess I could just fold over a 1/2" lip of the existing cowl piece so there are no raw cut metal edges showing. Thanks for the idea! However that puts me in another pickle; I have a piece of floor structure that I was planning on plug welding to the inside lip of the flange. I wouldn't be able to do that if I put the flange on the lower panel.

Whoa! Thats trick! I think I put myself in a bind with my floor design. I'm wondering if the tool fabricator suggested may be the way for me. http://www.ustool.com/tp548-metal-wo...4460-l-en.html

The step depth is only .040" and you said you need about .125". I have never used one or even seen one before. I see the problem with the floor design if you do what I suggested. If you could build something a little more stout and make multiple passes with the tool shown in the thread link I posted it might work. It originally was used for tipping but with different offset rolls it might work.

The simplest answer is usually the best. I only had to drill out four pug welds and unbolt the rest of the panel. I used my bead roller and the step came out nice and crisp.

Life has been full of challenges the past few years. It feels great to spend some time in the garage. It has taken me almost three years, but my firewall and floors are finally done.
