Well then, since you have made a model from pattern board/chip board/poster board, can you not determine the bend requirements from bending up the pattern? Not an uncommon practical step, in the least.

Spot welding aluminum is very tricky to do. You probably could make it in a box and pan brake as 2 U shaped pieces with one piece being the base and 2 sides and the other piece being the top, front and back. Glue it together. Or make 2 shallow pans and glue the remaining pieces in.

I stand corrected. Actually you could fold up that box on a magnetic brake……. you just need a piece of steel cut to fit in between the top and the bottom so you can fold up the 2 ends. I’d try spot welding the aluminum on bits of scrap first, some aluminum doesn’t spot weld soundly. The auto body structural glue just might be a better idea. ~ John Buchtenkirch

For aluminum box - once cut, deburred, folded up and fit, drilled and pinned -
I'd definitely-no question-100% go for "bonded structure." Devcon makes a good line of glooos. (Using aviation sealant "ProSeal" is good enuf for 747's ....) Rivet wet. w/Closed end stainless rivets. Good ones! NOT McMaCaramba. I would employ the "water break" test after cleaning and before bonding. I suspect that dynamic loads are not a feature of your ballistic usage, but torsional, compressive, and tensile would be. "Light and strong" Handle? Strap?
