Took a pattern from the leading edge of the door to give me a template for the outer A pillar skin. From the template, I added 4mm clearance for the door gap, the swaged along that line until I had the required depth. I've got a curved 32mm T dolly that I used to turn the inner edge over with. A bit of shrinking up that edge also bought the edge around more to fit the body. Once welded up, I left it loose at the roof so I could remove/replace easily. This was to enable me to get the inner A pillar and cant rail tidied up. Also had to finalize the bonnet hinges

Had to rebuild the inner A pillar and the cant rail. Provision for sun visors was included.
Hinges were mocked up a separate board to check the swing. Once happy with that, it was incorporated into the cowl Inner hinge box Welded up the holes in the fire wall for a cleaner look

With the windscreen opening finished, I turned my attention to the rusty rear window opening.

Made a female die from 22mm round bar heated around a bolt pattern. I fixed the die into a cage. I folded 90 degree returns into my panel steel. This was so I could fix the panel steel to the cage to direct the stretching into the rebate. I then cut a 24mm MDF male die and used the press. Where the panel steel wasn't held, I ended up with a lot of distortion

The finished article after a bit of hammer work. In hindsight, the male die should have been steel, as the MDF was too soft
Sorry this is in episodes. The program kept chucking me out . Too long, to much previewing.......

Thanks David...... There's always a lot of head scratching involved to get a panel made. DVD's are one thing, but doing it and making the mistakes are the way to go

The next move is to assemble the cab, deck and front end on a half ton chassis I acquired from a friend. The purpose of this is to ascertain the wheelbase length so I can set up the XJ6 jaguar front and rear suspension and the new restyled front sheet metal. After the cab was mounted, I assembled my brothers old deck and threw it on, as well as these mudguards I had lying around. I settled on the deck top being in line with the beltline. The running board will have a small return below the door. This will, in effect, give me my bottom door gap.
