I struggled hammerforming the first piece, becauseI had too much return flange approximately 1 1/2". The second piece has 7/8" return much easier.

Great job Mike!

I've been teaching myself O/A aluminum welding as I go on my project as well. Maybe I'm a slow learner or it's something that takes a good amount of experience, but I'm slowly getting better. Stay with it. Your project will give you lots of practice
